DESIGN ENGINEERING AND MANUFACTURING SOLUTIONS

Design Engineering and Manufacturing Solutions (DEMS) is Best Cast’s one-stop service, covering the selection of design methods, materials, manufacturing processes and quality controls used to design, develop and manufacture engineered components.
Our strength lies in delivering high-quality products at competitive prices. We use a range of software tools to develop and test components to customer specifications, and offer end-to-end support from design and rapid prototyping through to the manufacture of finished parts.
We work with a network of approved suppliers to support quality and turnaround times. We collaborate closely with customers and suppliers to find the most efficient way to manufacture each component, starting from part specifications, material properties, production volumes and budget. Combined with disciplined project management, this brings technical competence and reliability to every project.

NEW PRODUCT DEVELOPMENT

Best Cast follows IATF 16949 and a Quality Management System built on the AIAG core tools: Failure Mode and Effects Analysis (FMEA), Statistical Process Control (SPC), Measurement Systems Analysis (MSA) and the Production Part Approval Process (PPAP). Every project is managed through Advanced Product Quality Planning (APQP), with clearly defined roles and responsibilities across our team.
For each new component, we set up a project plan tailored to the customer, with full visibility at every stage, clear communication and a smooth launch.

TOOL ROOM

Tool design and development is central to our die casting process. The quality of every casting depends on the accuracy and reliability of our tools, especially our dies and moulds. The process covers identifying the need for a new tool or an improvement to an existing one, designing and prototyping it, testing and evaluating its performance, and then building it for production.
Our designers, engineers and project managers simulate each tool’s performance under different conditions to identify issues such as interference, stress concentration and wear before the tool is built. The team stays involved at every stage, making design refinements that improve performance and lower cost.
At Best Cast, we design feeding systems that support sound castings and minimise project delays, and we use data analytics to maintain consistent quality across our finished parts.

Alloy Making

At our alloying facility, we add the required alloying elements to molten aluminium and cast it into solid, homogeneous ingots with the desired properties. Alloying improves the strength, corrosion resistance, electrical conductivity, workability and other properties of the base metal, making it suitable for a wide range of applications. We also offer custom alloys to meet specific performance requirements.
Making our own alloy in-house gives us tighter control over chemistry and quality than buying ready-made ingots. It also reduces transport and packaging, along with the associated carbon footprint.

SHELL CORE MAKING

Shell core making forms a thin shell of resin-coated sand inside a heated metal core box. The finished core is placed in the die, and when molten metal is poured, it forms the internal cavities and passages of the casting.
Best Cast specialises in shell core making and produces complex cores for small and large castings across a wide range of applications and industries. We have in-house expertise in shell core processes and in shell core box design.

Gravity Die Casting

With over five decades of experience in gravity die casting, also known as permanent mould casting, Best Cast manufactures aluminium castings weighing up to 50 kg, using metal, shell or sand cores to form intricate internal features. Our castings offer consistently high dimensional accuracy and shape precision. Gravity die casting is a cost-effective solution for high-volume requirements, and our experience also allows us to take on low-volume, complex components. Across the full process, we control quality closely so that every casting meets its reliability, durability and safety requirements.

Heat Treatment

Best Cast has in-house heat treatment for aluminium castings, including solution treatment and artificial ageing (T6 condition). Most of our castings are used in the as-cast condition, but we also serve applications that need higher mechanical properties or properties different from the as-cast material. Heat treatment changes the properties of the cast alloy by taking the casting through a controlled thermal cycle or series of cycles.
Our furnaces are designed for uniform heating across every part of the load. Drop-quench furnaces allow rapid quenching, and their fan and duct layouts keep the temperature uniform throughout the chamber and the parts.
Strict quality controls are applied at every stage of our heat treatment process.

PRECISION CNC MACHINING

Best Cast offers a full range of CNC machining, from rapid prototyping to low-volume and high-volume production of finished components.
Using modern machines, tooling and software within a well-defined manufacturing process, we produce complex parts to tight tolerances.
Our skilled machinists work to stringent quality controls to keep every part accurate.
Our machine shop is supported by a dedicated temperature-controlled inspection room with Coordinate Measuring Machines (CMMs) and a wide range of conventional measuring instruments.

SECONDARY FINISHING PROCESSES

Best Cast offers a range of finishing operations that improve the surface finish, dimensional accuracy, appearance, performance and durability of castings. The processes used for each part depend on the required properties and application of the final component.

L

TRIMMING

Trimming removes excess material, such as flash, gates and risers, from the casting using cutting tools or grinders to achieve the required shape and dimensions.

L

DEBURRING

Deburring removes burrs and sharp edges using grinding or finishing tools. It improves the casting’s appearance and makes it safer to handle.

L

SANDING & POLISHING

Sanding and polishing smooth the casting surface, up to a high-quality, mirror-like finish where required. They can be done manually or with automated equipment such as buffing machines.

L

SHOT BLASTING

Shot blasting propels abrasive media at high velocity onto the casting surface to remove oxide scale, burrs and other surface contaminants, leaving a clean, uniform finish.

L

IMPREGNATION

Impregnation seals porosity to make components leak-tight. It improves yields and reduces scrap, and is especially useful after machining, when removing the casting skin can expose porosity. Carried out through approved partners.

L

PAINTING & POWDER COATING

Painting applies a protective or decorative coating to the casting surface, using methods such as lacquer, wet spray and enamel. Powder coating is one of the most widely used finishes; because it is cured at high temperature, it gives a harder, more durable finish with better resistance to scratches and chipping. Both are available in many colours, gloss levels and textures. Carried out through approved partners.

L

HARD ANODISING

Hard anodising is an electrochemical process that converts the surface of the aluminium into a thick, hard oxide layer, improving wear resistance, surface hardness and corrosion resistance. Carried out through approved partners.

L

Alochroming

Alochroming, also known as chromate conversion coating or Alodining, is a chemical treatment that forms a thin protective film on the aluminium surface. It improves corrosion resistance and provides a good base for paint, while keeping the part electrically conductive. Carried out through approved partners.

L

Electroless Nickel

Electroless nickel plating deposits a uniform nickel-phosphorus layer on the casting through a chemical reaction, without electric current, so the coating stays even across complex shapes, edges and internal surfaces. Low-, medium- and high-phosphorus options are available: lower phosphorus gives higher hardness and wear resistance, while higher phosphorus gives better corrosion resistance. Carried out through approved partners.

L

Silver Plating

Silver plating gives aluminium components excellent electrical and thermal conductivity, which is why it is widely used for contact and current-carrying parts in power transmission and distribution equipment. Silver is ductile, solderable and resists galling, though it can tarnish when exposed to the atmosphere. Carried out through approved partners.

INSPECTION & ASSESSMENT

Our inspection combines non-destructive testing (NDT) with dimensional, chemical and mechanical checks.

L

Visual Inspection

Every casting is visually examined, by eye or with aids such as magnifiers and borescopes, to identify surface defects such as cracks, porosity and poor surface finish.

L

Dimensional Inspection

Dimensions are checked with Coordinate Measuring Machines (CMMs), profile projectors and special gauges to make sure each part is within its required tolerances. CMM programmes are created and approved in advance, so every component is measured the same way and compared automatically with the design specification, removing human error.

L

Chemical Analysis

The chemical composition of every melt is checked on our spectrometer to make sure the alloy meets the required specification.

L

Mechanical Testing (UTM)

Test bars are pulled on a Universal Testing Machine (UTM) to measure tensile strength, yield strength and elongation, confirming that the material meets the required mechanical properties.

L

Penetrant Testing

Dye penetrant testing detects fine surface cracks, porosity and other surface discontinuities. The casting is coated with penetrant, which is drawn into any opening by capillary action, and then inspected under ultraviolet light to reveal any indications.

L

Helium Leak Testing

Helium leak testing is far more sensitive and reliable than conventional air leak testing. This non-destructive test confirms that components are leak-tight. We also carry out air and hydro leak testing.

L

Ultrasonic Inspection

Ultrasonic inspection uses high-frequency sound waves to examine the internal structure of a casting and detect internal defects such as voids, cracks and inclusions that cannot be seen on the surface.

L

Radiographic Inspection

Radiographic (X-ray) inspection is one of the most effective ways to find internal defects such as porosity. X-rays pass through the casting and are captured by digital detectors to form an image, which is checked against the acceptance standard. Carried out through approved partners.

L

Ultrasonic Cleaning and Millipore Testing

Ultrasonic cleaning removes dust, fibres, oil, metal chips and fine particles from complex features such as cavities, blind holes, passages and crevices. After cleaning, the component undergoes Millipore testing, which measures the residual contamination to confirm that it meets the customer’s cleanliness requirement.
